When we launched our own lifestyle brand, PATCHD, we wanted to create something special to commemorate America's 250th anniversary. The result was the PATCHD USA250 Collection, a limited-edition hat featuring a custom molded PVC patch.
While the hat itself is a great product, the real story is the patch. This project gave us the opportunity to demonstrate why PVC patches have become one of the fastest-growing decoration options for premium headwear, outdoor brands, tactical gear, and promotional products.
One of the most common questions we receive is whether a design should be produced as an embroidered patch, woven patch, leather patch, or PVC patch. The answer depends on the artwork and the intended application. For the PATCHD USA250 Collection, the dimensional details and layered design elements made PVC the clear choice.
Embroidery remains one of our favorite decoration methods, but not every design is best suited for thread. The USA250 artwork included fine details, layered elements, metallic effects, and dimensional features that would have been difficult to reproduce cleanly with embroidery alone.

The patch was developed specifically for the PATCHD brand using custom artwork inspired by America's upcoming 250th birthday celebration. Every element was carefully engineered to take advantage of PVC manufacturing capabilities, including layered surfaces, recessed details, and bold typography.
Because PVC is molded rather than stitched, designers have much greater control over depth, texture, and visual impact. Features that may be difficult to achieve with embroidery can often be reproduced beautifully in PVC.
To make the launch even more special, we limited production to just 100 hats. Each cap includes an individually numbered hang tag identifying its place in the collection.
